    RAW MILL Production increased 60 tph to 95 tph by incorporating the tertiary crusher and Rawmill by converting Single chamber to double chamber and replacement of grit seperator to N-1000 O-Sepa.
    CEMENT MILL Production Increased 40 tph to 70 tph by incorporating the
    VERTICAL SHAFT IMPACT SHAFT CRUSHER.

    The Systematic online, offline inspection, preventive maintenance, productive maintenance of mechanical equipments are carried out by an ERP backed up Maintenance Management System.
    The break - down maintenance of critical equipments were carried out in minimum number of days.

    The raw mill is of twin drive of 2*1050 KW through girth gear and spray lubricated. The old CV separator has been replaced by FLS make latest type separator and now the mill is operating with LNVT separator.
    The two chamber mill has been converted into single chamber mill with classifying liners.
    5. FLS make 4.35m dia *64m long- 2 support kiln with planetary cooler and 4 stage pre-heater. Firing circuit modified and secondary firing system introduced.
    The D shaped kiln cells, 80mm thick kiln discharge portions replaced.
    6. 2.2m dia *4.4 m long FLS make Air swept coal mill with static separator. Modified the coal mill diaphragm.
    Modified with LNVT 1.6m dia dynamic separator.
    7. Fuller make 3m dia *45m long, 3 support kiln with great cooler and 5 stage pre-heater. The pre-heater cyclones have been modified twice and now operating at 1200 TPD from the installed capacity of 650 TPD.
    The secondary firing circuit has been modified.
    8. Fuller make 2.2m dia *4.6m long coal mil. Separate bins for Pet coke, Lignite and coal arranged along with dozing system.
    9. 2 no’s of FLS Conventional air merge system silos of 14m dia for kiln 1. The air lift Handling has been modified into belt bucket elevator.
    10. SILOTECH 14m dia inverted cone silo for raw meal storage/extraction for kiln 2. Modified the conveying arrangements for smooth operation of kiln.
    11. 4m dia *11.5m long FLS make COMBIDAN cement mill with SYMMETRO gear drive of 2750 KW. The open circuit mill has been improved with FLS make separator and the FLUXO pump has been replaced by mechanical elevator.
    12. 2.2m dia*13.5 m long KCP make cement mill driven by 1050 KW single drive. Installation of LNVT 2.2m dia separator.
    13. 2.3m dia AVRMP as pre-grinder for clinker grinding along with LNVT 3.2m dia separator. The grinding rollers modified.
    14. 2 no EEL make 12 spout -electronic -packer with 10 no lorry loading machines and 4 no wagon loading machines. The bin feeding arrangements, discharge hopper arrangements modified.

    Objective :The main aim of this project is to improve the availability in bahmuller machine there by preventing waste production. This also includes prevention of unnecessary waste such as over production, waiting time and reducing transporation etc thereby improving the quality, delivery performance and the cost of product by actively seeking the participation of associates.
    The main aim can be summarized as
    1. Reduction in set up time.
    2. Frequent change overs.

    Summary :Quick change over is a means of continually reducing waste associated with regular production activities.Quick change over enable reduced batch sizes which promotes production flexibility, lead times and reduced inventory levels.
    FMG :The production of a delivery valve (DV) takes place in a machine called Bahmuller. Here each machine is ground to suit a corresponding body and this process is termed as Finished Match Grinding.
    A characteristic of FMG process is that it does not allow interchangeability i.e., each pin is ground to match the dimensions of the corresponding body placed on the sensors during the process of grinding.
    In our project an attempt has been made to reduce the setup time by visualizing the process.While doing the setup activity and by analyzing the process we have eliminated the setup errors, trail runs and the time wasted by the operator by the non value added activity during the change over process.
    We have also made work easier to the operator by eliminating the unnecessary movement by providing required tools and master elements near by the machine which are required while doing the change over, so that the lead time required for the present change over activity is reduced with increased flexibility in change over and to give quick reaction to the customer order.

    Learnings :
    - Modern technology has advanced grinding operation to include CNC controls, high material removal rates with high precision, lending itself well to aerospace applications and high volume production runs of precision components.
    - The project has been undertaken on a single finish match grinding(FMG). There are three other machine in the DV line. The work can be extended to all the other machine and to other departments.
    - Instead of dressing the wheel in the machine which takes maximum time, it can be done outside so that setup time can be reduced from1 hour 23 minutes to 50 minutes.
    - Instead of using 2 interlimits it can be replaced by a single unit so that time for changing the interlimit can be reduced.

    CELLULOLYSIS (BIOLOGICAL APPROACH)
    There are four or five stages to produce ethanol using a biological approach :
    1. A "pretreatment" phase, to make the lignocellulosic material such as wood or straw amenable to hydrolysis,
    2. Cellulose hydrolysis (cellulolysis), to break down the molecules into sugars;
    3. Separation of the sugar solution from the residual materials, notably lignin;
    4. Microbial fermentation of the sugar solution;
    5. Distillation to produce roughly 95% pure alcohol.
    6. Dehydration by molecular sieves to bring the ethanol concentration to over 99.5%

    GASIFICATION PROCESS (THERMOCHEMICAL APPROACH)
    The gasification process does not rely on chemical decomposition of the cellulose chain. Instead of breaking the cellulose into sugar molecules, the carbon in the raw material is converted into synthesis gas, using what amounts to partial combustion.
    The process can be broken into three steps :
    1. Gasification — Complex carbon based molecules are broken apart to access the carbon as carbon monoxide, carbon dioxide and hydrogen are produced
    2. Fermentation — Convert the carbon monoxide, carbon dioxide and hydrogen into ethanol using the Clostridium ljungdahlii organism
    3. Distillation — Ethanol is separated from water

    TECHNOLOGY :
    1. Ethanol fuel mixtures
    To avoid engine stall due to "slugs" of water in the fuel lines interrupting fuel flow, the fuel must exist as a single phase. The fraction of water that an ethanol-gasoline fuel can contain without phase separation increases with the percentage of ethanol.

    Cellulosic ethanol commercialization is the process of building an industry out of methods of turning cellulose-containing organic matter into fuel. The shift from food crop feedstocks to waste residues and native grasses offers significant opportunities for a range of players, from farmers to biotechnology firms, and from project developers to investors.
    - REDUCED PETROLEUM IMPORTS AND COSTS
    Production of ethanol requires significant energy, but current production derives most of that energy from coal, natural gas and other sources, rather than oil. Because 66% of oil consumed is imported, compared to a net surplus of coal and just 16% of natural gas is used.
